I need a section drawing showing all the bits at the top of the door and how they go together. In this picture you can see a small bump on the left of the drill bit that is in the drip rail. Is this structural or can it be cut out without causing structure problems?

I haven't done exactly what your doing but its mostly common to see an inner and outer skin on a door. The cabs usually have a headliner skin sandwiched between a roof and cab side skin at the drip rail. To me your picture looks like if you cut the bump out you'll be cutting away from the seam. I'm sure someone's done it before. I doubt you can get a dolly behind that to hammer it out. To me that means waves and oil canning in the panel if you butt weld. Good luck with what you decide and post some more on it.
